I have a nearly finished, high-fidelity digital twin of an autonomous sorting line that still needs a senior Automation / Mechatronics touch before it can be signed off for commissioning. The core bridge between the KUKA KR 180 R3500 ultra, our multi-stage conveyors and all proximity sensors is already built and running; kinematics, basic I/O mapping and initial motion programs are proven in simulation. What remains is the polish and performance work: • Optimise the existing PLC-level logic and motion sequences for smoother throughput and cycle-time reduction. • Integrate a handful of new field devices (additional sensors and a diverter gate) into both the real PLC and the twin. • Finalise sensor integration, conveyor synchronisation and precise robot path planning so that the virtual model matches the real line to millimetre accuracy. Toolchain in use: TIA Portal16 for PLC/drive control and Unity 3D for the visual twin. Acceptance criteria 1. Virtual and physical systems show <2 % deviation in cycle time across a 2-hour stress test. 2. All new devices report live states in Unity with no data dropouts over OPC UA. 3. Robot TCP adheres to the updated path envelope without collisions in both worlds. You will receive full project files, existing documentation and remote access to the lab PLC and robot controller. I’m ready to start as soon as you are and can provide rapid feedback on iterative builds.

Hi, As a Master’s graduate in Automatics and Systems with extensive experience in TIA Portal, PLC logic optimization, and robotic path planning, I can provide the precise senior touch your digital twin needs for commissioning. I specialize in synchronizing virtual models with physical hardware, optimizing cycle times, and tuning motion sequences for high-fidelity throughput. I will seamlessly integrate your new field devices and diverter gate logic into TIA Portal v16, map the I/O over OPC UA to Unity 3D without data dropouts, and refine the KUKA KR 180 path execution to eliminate collisions and meet your strict <2% cycle-time deviation requirement. I am ready to accept remote access to your lab PLC and robot controller to start reviewing the project files immediately. When are you available for a brief chat to align on the current code structure and kick off the first iteration? Best regards, Zakaria L.

After reviewing your requirements, I would begin by analyzing the existing architecture connecting the PLC, KUKA controller, OPC UA communication layer, and Unity digital twin. Since the core bridge, kinematics, and I/O mapping are already operational, my focus would be on identifying synchronization bottlenecks, communication delays, and timing inconsistencies that may affect throughput and cycle-time accuracy. The next step would be integrating the additional sensors and diverter gate into the existing workflow, validating real-time state propagation, and ensuring that both the physical and virtual environments remain aligned during extended stress testing. I would also review device communication, event handling, and monitoring mechanisms to minimize data dropouts and improve overall system stability. Finally, I would assist with performance tuning and validation to help achieve the target cycle-time deviation and collision-free operation requirements. I am a Senior Software Engineer with 9+ years of experience building real-time systems, simulation-integrated applications, automation workflows, and distributed architectures. My background includes C++, Java, Python, API integrations, cloud-based systems, and complex software-hardware integrations where reliability, synchronization, and performance optimization were critical. This experience allows me to quickly understand interconnected systems and identify opportunities for improving stability and efficiency.

Hi, I have experience working with industrial automation, PLC-controlled material handling systems, OPC UA integrations, robotics simulation, and digital twin environments where the challenge is achieving accurate synchronization between the virtual and physical systems. For your project, I would begin by reviewing the existing TIA Portal and Unity implementations, focusing on conveyor coordination, sensor timing, robot handoff sequences, and cycle-time bottlenecks. Since the core architecture is already proven, the priority is optimizing PLC logic and motion sequencing to improve throughput while maintaining deterministic behavior and system stability. I can integrate the additional sensors and diverter gate into both the PLC and Unity twin, ensuring accurate OPC UA communication, state synchronization, and fault handling. I would also refine conveyor synchronization and robot path planning so the KR 180 TCP follows the required envelope consistently, with collision-free operation and millimeter-level alignment between simulation and reality. The final validation would include stress testing, cycle-time comparison between the physical and virtual systems, OPC UA reliability verification, and path-accuracy checks to ensure the digital twin is ready for commissioning and meets the <2% deviation target. I can start immediately once I have access to the project files, documentation, PLC environment, and robot controller. Regards, Remon
