**Project:** High-Power LED UV Module Engineering & Custom Waterblock Replication **Date:** September 20, 2026 **Methodology:** Reverse Engineering / Exact Replication & Optimization ### 1. Project Overview The objective of this project is to reverse-engineer and accurately replicate a liquid-cooled, high-power LED illumination system. The project requires designing a **Printed Circuit Board (PCB)** featuring smart relay-based switching logic and a **3D mechanical model of a water cooling block (Waterblock)** that matches the current system's geometry, ensuring a perfect thermal fit. ### 2. Technical Specifications of Components to Replicate ### A. Water Cooling Block (Mechanical Structure) * **Outer Length:** 50 mm * **Outer Width:** 30 mm * **Block Thickness/Height:** 20 mm * **Hydraulic Connections:** 2 top compression fittings (approx. exposed height: 30 mm). * **Mounting Points:** 4 perimeter threaded holes for fastening, with a 35.5 mm spacing between centers on the top notch. ### B. LED Module & PCB Critical Areas * **Total Internal Enclosure Housing:** 44 mm - 45 mm length x 25 mm width. * **Main LED Matrix (Maximum Heat Dissipation Area):** 22 mm length x 12 mm width. *The waterblock base must sit directly flat on top of this specific area.* * **Driver / Secondary Circuit Zone:** 7 mm to 10 mm length x 12 mm to 25 mm width, located adjacent to the LED emitter matrix. ### 3. Electronic Circuit Logic & Drivers (PCB Engineering) The routed PCB must interface with two independent constant-current LED drivers through a **Relay** and a **Filter** stage. The switching sequence must operate under the following logic: ### Input Driver Specifications: 1. **Low-Power Driver (Small):** Model HG-RZ12W300-NF | Load: 8-12W | Output: DC 24-42V @ 300mA ±5% 2. **High-Power Driver (Large):** Model HG-RZ36W900-NF | Load: 24-36W | Output: DC 24-42V @ 900mA ±5% | PF > 0.9 | Flicker-Free ### Required Operating Modes: * **Mode 1 (Low Power):** When the relay triggers the **Small Driver (300mA)** line, the filtered current must power **ONLY the Small LED**. The Large LED matrix must remain completely off. * **Mode 2 (High Power):** When the relay switches to the **Large Driver (900mA)** line, the filtered current must power **BOTH the Large LED and the Small LED simultaneously**, safely distributing the total 900mA output across the circuit. ### 4. Scope of Work & Expected Deliverables ### Electronics Phase (Electronic Engineer): 1. Design the schematic diagram supporting the relay switching, noise filtering, and LED matrix protection. 2. Optimize the PCB layout and trace widths to handle continuous currents up to 900mA. 3. **Deliverables:** PCB project source files, manufacturing-ready **Gerber files (including Drill files)**, Bill of Materials (**BOM**) with commercial component sourcing codes, and a fully populated **3D STEP model** of the final board (critical for mechanical clearance checks). ### Mechanical Phase (3D / Industrial Designer): 1. Accurately model the 50x30x20mm waterblock based on provided photos and the PCB STEP model delivered by the electronic engineer. 2. Design internal cooling liquid channels/microchannels directly over the LED matrix contact area (22x12mm) to maximize heat transfer. 3. Incorporate appropriate sealing gaskets/O-rings to guarantee absolute water tightness and protect the electronics from leaks. 4. **Deliverables:** Final **STEP/IGES** files for CNC machining and detailed 2D technical drawings (PDF/DXF) featuring dimensions and manufacturing tolerances.

Your 50x30x20 mm waterblock and 22x12 mm LED matrix area align with a recent multi-PCB LED driver project I delivered. I recently designed a 2-PCB relay-driven module handling 900 mA total, achieving a 15% reduction in junction temperature. - Schematic with relay switching, noise filtering, and LED protection. - PCB layout optimized for 900 mA continuous current and 3D STEP export (portfolio: https://www.freelancer.com/u/markoa7). - Gerber, Drill files, BOM, and a fully populated 3D STEP model. Clarifying question: What is the precise thermal target (C/W) for the 22x12 mm LED matrix region, and do you require CFD-backed validation of the microchannel cooling path and gasket integrity before production? Hi there, I carefully reviewed your high-power UV LED module project, including the relay-controlled 300 mA / 900 mA operating modes, compact PCB geometry, thermal interface to the 22 × 12 mm LED area, and the requirement to replicate and optimize the 50 × 30 × 20 mm liquid-cooling waterblock. I am a mechatronics engineer with almost half a decade of experience in PCB design, embedded electronics, power circuitry, CAD, hardware prototyping, and reverse engineering. My background is particularly relevant here because the project requires both electrical design and close mechanical/thermal integration between the PCB and CNC-machined cooling block. I can approach the schematic, PCB layout, manufacturing files, populated STEP model, and mechanical waterblock design as one integrated system, with attention to current handling, component clearances, thermal contact, sealing, and manufacturability. This combined skillset should allow the project to move efficiently without separating the electrical and mechanical work between multiple engineers. Please send me a message so we can discuss the project and start. Best regards, Samuel tshibangu

Hi, I have experience designing compact power and mixed-signal PCBs with relay switching, protected 12–48 V domains, thermal management, and manufacturing packages for boards below 70 mm. I have completed designs with 10+ protected channels, high-current copper, BOM/MPN control, STEP integration, and DFM checks for JLCPCB-class fabrication. Approach ✅ I will reverse-engineer the LED/driver topology and design the relay, filtering, protection, and current paths so the 300 mA and 900 mA operating modes behave exactly as specified. ✅ I will lay out the compact PCB with optimized copper width, thermal spreading, LED heat-transfer area, creepage/clearance, and a populated STEP model for mechanical verification. ✅ I will coordinate the 50 × 30 × 20 mm waterblock interface, defining the 22 × 12 mm thermal contact zone, mounting pattern, O-ring sealing area, and cooling-channel constraints. Questions ✅ Can you provide clear photos, dimensions, LED part numbers, and the existing waterblock/PCB assembly for accurate reverse engineering? ✅ In 900 mA mode, how must current be divided between the large and small LEDs, and are their exact forward-voltage/current ratings available? Best, Yaroslav

Hello, I can handle the electronics/PCB engineering portion of this high-power UV LED module, including the relay switching, filtering, LED protection and manufacturing-ready PCB files. I have 10+ years of PCB and embedded systems experience with circuit design, ESP32/STM32, C, electronics, power handling and hardware documentation. I can develop the schematic around the two specified constant-current drivers, implement the required relay logic, verify current paths and protection, size PCB traces appropriately for the 900mA operating condition, and perform ERC/DRC checks. Deliverables can include the editable PCB project, schematic, BOM with sourcing information, Gerber/drill files and PCB 3D STEP model. For the waterblock, I can work from the finalized PCB STEP geometry and supplied dimensions, but I would not claim specialized microchannel/thermal-fluid expertise without reviewing the existing block, cooling requirements and manufacturing constraints first. $120 fixed, 3-5 days for the electronics phase.

Hi, I'm Stefan. This caught my attention mainly because the blend of high-power LED technology and custom cooling solutions is a fascinating challenge. I've designed PCBs and mechanical systems for advanced electronics, so I'm well-equipped to tackle the complexities of your project. Here's how I'd approach it: ▸ First, I'd thoroughly analyze the existing LED module to ensure all critical specs are captured for accurate replication. ▸ I'd focus on optimizing the PCB layout to handle the 900mA while ensuring proper relay switching and noise filtering. ▸ I'd also prioritize the internal cooling channels in the waterblock design to maximize heat transfer efficiency, which can easily be overlooked. I genuinely enjoy diving deep into projects and treating the outcome like it's my own creation. A good idea doesn't get far sitting in a project description, so reach out and let's talk it through. Regards, Stefan.

I can take this on and deliver the PCB and waterblock as a coordinated engineering package. The circuit will be laid out around the two constant-current LED drivers, relay switching, and filtering so the small LED is isolated in low-power mode while the full array is enabled in high-power mode. I’ll also prepare the board for thermal and mechanical fit, with clean PCB Layout, Circuit Design, and Electrical Engineering considerations for the 3D Printing interface and clearance to the waterblock. For the mechanical side, I’ll align the 3D model to the exact 50 x 30 x 20 mm envelope and ensure the cooling block sits flat over the 22 x 12 mm heat zone while preserving mounting and sealing constraints. I’ll provide manufacturing-ready files and coordinate the board STEP so the assembly can be checked before fabrication. If helpful, I can start by validating the relay topology and thermal interface assumptions first: Should the relay switch the driver outputs directly, or is a dedicated low-voltage control stage already available? Best regards, Miguel

A 50 x 30 x 20 mm block leaves very little room for internal channels, and the flow path decides whether the LEDs stay cool. Copying the outer geometry alone won't tell us that, so I'd want the original's flow rate and LED wattage. I've drawn tooling parts and assembly drawings and worked with aluminium structures in production, so the 3D model is familiar ground. Do you have the physical block to measure, or only photos and this spec?

Before routing the PCB, I would first resolve one critical point in the operating logic: how the 900 mA constant-current driver is intended to supply both LED sections in High-Power mode. Simply connecting two LED loads in parallel does not guarantee controlled current sharing, so I would need the exact LED matrix configuration, forward-voltage range and rated current for both the large and small LED sections before defining the relay/protection topology. I would also confirm: • Are the HG-RZ12W300-NF and HG-RZ36W900-NF outputs isolated/floating? • Exact electrical specifications and series/parallel arrangement of both LED matrices? • Required PCB dimensions and mounting-hole locations? • Is the relay mechanically or electronically controlled, and what is the control voltage? • Is the 22 × 12 mm LED thermal area required to have a direct thermal interface to the waterblock? I can handle the electronics/PCB phase: schematic, protection/filtering, current-path review, PCB layout, trace sizing, BOM, Gerber/drill files and PCB STEP export. I am not proposing the CNC waterblock/mechanical phase, so that portion can be handled separately by a mechanical/thermal designer. Once the LED datasheets and existing reference photos/dimensions are available, I can first validate the electrical architecture before starting the PCB.

Hello, your project needs an electronics engineer and a mechanical designer, and I can cover both, which keeps the PCB STEP model and the waterblock in one consistent CAD loop. For the electronics I would design the relay switching so that Mode 1 feeds the 300 mA driver only to the small LED and Mode 2 feeds the 900 mA driver to both arrays, and I would check how the current divides between the two arrays in Mode 2 and add balancing where needed so that neither LED is overdriven. The schematic would include input filtering and reverse polarity and transient protection, and the traces would be sized for continuous 900 mA. You would receive the PCB source files, Gerber and drill files, a BOM with sourcing codes and a populated 3D STEP model of the board. For the mechanics I would model the 50 by 30 by 20 mm block in Autodesk Inventor with channels concentrated over the 22 by 12 mm LED matrix, an O-ring groove for sealing and the mounting holes at your 35.5 mm spacing, then deliver STEP and IGES files with dimensioned drawings and tolerances. During my internship I designed a drive circuit, wrote its firmware and produced the 2D and 3D drawings of the rig, and my work is at herdinand.github.io. Best regards, Herdinand

Hi there! The real constraint here isn't the electronics or the waterblock individually—it's the mechanical and thermal interface between them. Your LED matrix sits on a 44x45mm board, but the waterblock's 50x30mm footprint needs to couple perfectly with just the 22x12mm hot zone while staying clear of driver components. If the mounting isn't dead-flat with zero thermal gaps, you'll lose efficiency and risk uneven heating. I'd approach this by having the PCB engineer deliver a precise STEP model first, then designing the waterblock around that exact geometry. That means detailed tolerance stack-ups on the mounting feet, a carefully profiled base plate over the LED area for even contact pressure, and sealing gaskets that don't interfere with the relay switching logic below. Worth a conversation if you want someone thinking about the mechanical-electrical integration from day one rather than treating them as separate phases. Corné
